What is Retortable pouch?


Retortable pouch refers to a type of food packaging that uses a plastic pouch along with a metal closure to package food items. The pouch and closure are designed to withstand high heat processing known as "retorting". During retorting, the packaged foods are exposed to temperatures between 115°C to 135°C for 5-30 minutes in order to sterilize or pasteurize the contents. This high heat processing kills pathogenic microorganisms and allows the packaged foods to be preserved without refrigeration for long shelf life.

The sterilization/pasteurization process during retorting extends the shelf life of packaged foods from 4-6 weeks at room temperature without refrigeration. This allows for storage and distribution of foods without a cold chain.

Retort Packaging foods are very easy to use as they only require opening and consumption without any preparation. This makes them convenient options for on-the-go consumption.

Easy Transportation and Storage
Retort pouches take up less space and are lightweight compared to cans. This allows for efficient transportation and storage without the need for refrigeration. The packaging is also flexible compared to rigid packaging.

Materials Used for
Retort Packaging
Retort pouches are typically made from multilayer films consisting of:

- Polyethylene (PE) which imparts strength and durability
- Polyamide (PA) or ethylene vinyl alcohol (EVOH) which act as moisture and oxygen barriers
- Aluminum foil which provides an additional barrier to heat, oxygen and light
- Adhesive layers that bond the different material layers together

Closures or lids made from materials like aluminum or stainless steel are sealed to the pouch using welding technologies like induction or infrared sealing. These closures can withstand high temperatures during retorting.

Types of Retortable Foods


Many perishable and semi-perishable foods can be packaged and preserved using retortable pouch technology. Some common examples include:

- Meals Ready to Eat (MREs) consisting of different variants of curries, pastas and rice dishes
- Seafood products like shrimp, fish fillets, surimi
- Fruits and vegetables like jam, fruits cocktail, tomatoes
- Soup, broth and sauces
- Pet foods both wet and dry varieties
- Military and space rations

Advantages have also led to the use of retort pouches for non-food applications like convenient packaging of coffee, tea bags and packaging for agricultural and pharmaceutical products.

Heat Processing Methods
There are two main methods used for heat processing of retort packaged foods - batch processing and tunnel processing:

Batch Processing
In batch retorting, the loaded retort baskets or trays containing retort pouches are placed inside a retort vessel. Steam is then injected and temperature is raised gradually up to the required process temperature (115-135°C). Pressure is also maintained inside using a pressure lock. The temperature is held for the specified time (5-30 minutes) after which cooling water is sprayed to bring the temperature down rapidly. This process is done in batches.

Tunnel Processing
Tunnel retorts provide a continuous retorting process. Loaded carts are pushed through a continuous steam heated tunnel where products are exposed to specified time/temperature conditions without stopping. Temperature and time is precisely controlled to ensure commercial sterility. This method has higher throughput than batch processing.

Quality Control and Shelf Life Testing


Retort manufacturers perform extensive quality testing to ensure product safety and extended shelf life. Some key tests include:

- Seal integrity testing using water immersion or pressure testing
- Sterility testing - checking for no microbial growth after incubation
- Shelf life studies - assessing quality parameters like texture, flavor, microbiological counts at different intervals
- Challenge testing - exposing packaging to more harsh conditions than actual use
